Fleet Workshop Physical Inventory Count Sheet with Bin Locations

Count the spare parts, filters, tires, oils, batteries, tools and PPE in your workshop store, yard and service vans against an exact location code for every bin, such as WH1-A-03-R2-L4-B07, or the plate number of the van that carries the stock. The workbook compares each count with your system quantity, flags variances over your tolerance for a recount, lists items found in the wrong location and works out line and value accuracy.

What is a physical inventory count sheet?

A physical inventory count sheet is the list a counter takes to the shelves: every item at every location, with a space for the quantity actually found. Compared with the quantity in your stock system on the cut-off date, it shows what is missing, what is extra and what is in the wrong place, so the store can be corrected before the figures go into the accounts.

In a fleet workshop the stock is spread out: filters and brake parts on shelving, tires on racks, oil drums on a bunded floor, spare tires in the yard and parts carried in service vans. This template gives each of those places one location code so every line of the count points to one spot.

How should you code exact stock locations?

Build the code from the largest area to the smallest, with the same number of characters at each level so codes sort in walking order:

LevelExampleTyped in the sheet
Site or warehouseWH1WH1
ZoneA (shelving), T (tire racks), Y (yard), V (service vans)A
Aisle033
Rack or bayR22
Shelf or levelL44
Bin, spot or vehicle plateB07, F1, BAY3 or 4821ABD7, or the text

The full code becomes WH1-A-03-R2-L4-B07. Levels you leave empty are skipped, so a floor spot is WH1-O-F1 and stock in a service van is WH1-V-4821ABD, using the van's plate number. Print the code on the bin label and use the same code as the default location on Items.

How to run a physical count with the template

  1. Set the cut-off and freeze movements. Post every receipt and issue up to the cut-off, then stop movements in the area being counted, or tag anything that arrives during the count as not posted.
  2. Prepare the lines. One line per item per location on Count sheet, with the system quantity at the cut-off and the assigned counter. Sort by location code so each counter walks one route.
  3. Print the blind count. Choose the zone or counter on Settings and print Blind count. It has no system quantities, so counters write what they see.
  4. Enter the first count. Add a line with a system quantity of 0 for any item found in a location that is not listed.
  5. Recount the flagged lines. A second person recounts every line marked Recount needed.
  6. Investigate and approve. Check unposted receipts and issues, units of measure and nearby bins for each variance, then the approver signs off and you post the adjustments in your stock system.

How are count variance and inventory accuracy calculated?

Final counted = recount if there is one, else first count Variance qty = final counted − system qty Variance value = variance qty × unit cost Variance % = variance qty ÷ system qty (100% if system qty is 0) Over tolerance = |variance %| > tolerance and |variance value| > value threshold Line accuracy = lines matched exactly ÷ lines counted Value accuracy = 1 − Σ|variance value| ÷ Σ system value of counted lines Wrong location = counted qty > 0 at a location other than the item's default

Using both the % and the value keeps recounts for the lines that matter: one missing oil filter out of three is 33% but small in value, while one tire in eight is 12.5% and worth far more. Set the value threshold to 0 to flag on the % alone. The tolerance and threshold are your own policy; agree them with finance before the count.

Worked example: a year-end count in a fleet workshop

The example workbook counts 17 lines in one workshop store on 31 October 2026, with a 5% tolerance and a value threshold of SAR 100.

ResultCalculationValue
Lines counted17 lines, 1 not counted yet16
Line accuracy8 matched ÷ 16 counted50.0%
Within tolerance11 ÷ 1668.8%
System value of counted linesΣ system qty × unit costSAR 63,349
Absolute variance valueΣ |variance value|SAR 3,652
Value accuracy1 − 3,652 ÷ 63,34994.2%
Net variance valueΣ variance value−SAR 556

The alternator line (system 2, counted 1) is −50% and −SAR 1,350, so it was recounted and waits for approval at the top of Variances. The fuel filter line is −8.3% but only −SAR 84, under the value threshold, so it is adjusted without a recount. Six oil filters turned up on the PPE shelf with a system quantity of 0: the line is over tolerance and is also listed as found in the wrong location, with a note to move them back to WH1-A-01-R1-L1-B01. Four tires counted in yard bay 3 match the system but are listed in the wrong location as well, because their default is the tire rack.

Common physical count mistakes

  • Counting with the system quantity in handCounters confirm the number they expect. Use the blind count sheet.
  • Movements during the countA part issued between the system report and the count looks like a loss. Freeze movements or post them before the cut-off.
  • Mixed unitsA pail counted as liters, or a set counted as single pads, creates a variance that is not real. Check the unit before approving.
  • Writing off without looking nearbyMany variances are items in the next bin or another zone. Check the wrong-location list before adjusting.
  • Forgetting stock outside the storeSpare tires in the yard and parts carried in service vans are stock too. Give each a location code.
  • No sign-offEvery adjustment needs an approver and a reason, for the auditor and for the next count.

What the count sheet does not do

The workbook compares counts with the quantities you type in. It does not connect to your stock system, read barcodes or post adjustments, and its tolerance and accuracy marks are examples, not standards. To keep stock, reorder points and parts cost per vehicle between counts, use the Spare Parts Inventory Template, which now uses the same location codes and has its own count sheet.

Safee does not count your store; the count stays in your hands. Safee Maintenance Management schedules service tasks by odometer, date or both and sends service-due notifications, so you know which filters, oils and brake parts the coming services will need. Geofence entry and exit show when service vans are back inside the depot, the moment to count the stock they carry.

  • Tasks by odometer, date or both for each vehicle.
  • Service-due notifications before work is due.
  • Geofence entry and exit for each zone and site you draw.
  • Periodic reminders for recurring work.
FAQ

Questions about physical inventory counts in a fleet workshop

Want to see the services due before you order parts? Talk to Safee.

What is the difference between a cycle count and a full physical count?

A full physical count counts every item in the store on one cut-off date, usually at year end, with movements frozen. A cycle count counts a part of the store at a time, such as one zone a week or high-value items every month, so the whole store is covered over the year without stopping the workshop. The template handles both: one count sheet per count, filtered by zone if you count part of the store.

What is a blind count?

A count in which the counter does not see the system quantity. Counters who know the expected number tend to confirm it; a blind count makes them write what is actually on the shelf. The Blind count sheet in the template lists location, SKU, description and unit only.

Why use exact location codes instead of a shelf name?

A code down to the bin tells the counter exactly where to look and tells you exactly where a variance happened. Codes built the same way at every level sort in walking order, and a duplicate check stops two bins sharing one code.

What should I do with items found in the wrong location?

Count them where they are, on their own line, so the total stays right. Then either move them back to the default location or, if they now live there, change the default location on Items. The Variances sheet lists them all.

How do I count stock carried in service vans?

Give each van a location in zone V with its plate number as the last level, such as WH1-V-4821ABD, and count it when the van is back at the depot, like any other bin.

What tolerance should I use?

There is no single standard figure. The example uses 5% and a value of 100; many stores set tighter limits for high-value items such as tires and batteries. Agree the limits with finance and your auditor before the count.

Does the file work in Google Sheets?

Yes. Upload the .xlsx to Google Drive and open it with Google Sheets. It also works in Excel and LibreOffice Calc, with no macros.
